Update: My AD fixed everything under warranty, the whole panel was replaced along with the louvers. No more washing car in subzero temps.

Okay here’s an update. Dealer got the issue fixed finally after swapping 3 fans. The third one works as it should and knocking is gone now.

I did, it just installed overnight again without me doing any tricks. The HVB was over 40 at the time of installation. The only thing I did was to unplug the usb charging device and dash camera which were not supposed to draw power while car is not on anyway.

Really does not look and sound like an actuator as noise rhythm changes with the fan speed. Possibly the fan blades hit on something once engaged ? Any wires could be there in the way ?

Alright, had the fan replaced at the dealership. Fast forward three days later - same noise in the morning vehicle start. Dealer replaced radiator fan motor assembly. What else could this noise be coming from ? Any other fans that kick in only when these louvers are open ? @Mach-Lee Thanks!
