Service Procedure
WARNING: To prevent the risk of high-voltage shock, always follow precisely all warnings and service instructions, including instructions to depower the system. The high-voltage system utilizes approximately 450 volts DC, provided through high-voltage cables to its components and modules. The high-voltage cables and wiring are identified by orange harness tape or orange wire covering. All high-voltage components are marked with high-voltage warning labels with a high-voltage symbol. Failure to follow these instructions may result in serious personal injury or death.
1. Identify the location of dents based upon the high voltage battery tray damage zone map. (Figure 1)
Figure 1 - High voltage battery tray damage zone map
2. Is the dent in the blue zone (Figure 1 Callout 4) and not on a rivet? Rivet scratches are acceptable.
(1). Yes - proceed to Step 6.
(2). No - proceed to Step 3.
3. Is the dent in the blue zone (Figure 1 Callout 4) and a rivet is damaged / dented / missing?
(1). Yes - proceed to Step 15.
(2). No - proceed to Step 4.
4. Is the dent anywhere in the pink zone (Figure 1 Callout 5) (does the area have deep dents, gouges, or rivets missing)? Scratches are acceptable.
(1). Yes - proceed to Step 15.
(2). No - proceed to Step 5.
5. Is the dent/scratch/gouge less than 0.5 mm?
(1). Yes - proceed to Step 6.
(2). No - proceed to Step 7 for an internal battery tray inspection.
6. Repair any high voltage battery minor scrapes and scratches (Figures 2-3)
Figure 2
Figure 3
(1). Clean and apply anti-corrosion coating to the affected area.
NOTE: For best results, the vehicle should be at room temperature.
(2). Clean and degrease the metal surfaces using Motorcraft® Metal Surface Prep Wipes to remove any debris.
(3). Clean and spray the affected area and apply Motorcraft® Anti-Corrosion Coating or equivalent.
7. For high voltage battery tray dents deeper than 0.5 mm, inspect the inside of the battery tray and underside of the battery module coldplate. De-power the high voltage system. Refer to Workshop Manual (WSM), Section 414-03A, High Voltage System De-energizing procedure.
8. Remove the high voltage battery from the vehicle. Refer to WSM, Section 414-03A.
9. Remove the high voltage battery cover. Refer to WSM, Section 414-03A.
10. Identify which high voltage battery modules are above the damaged area.
11. Lift the affected row of the high voltage battery module (includes coldplates) out of the battery tray. Refer to WSM, Section 414-03A.
12. Inspect the inside of the battery tray and the underside of the battery module coldplate for damage.
13. Is there physical damage to the coldplate and damage to the battery tray that is more than the maximum damage allowed on the high voltage battery tray damage zone map (Figure 1)? Figure 4 represents a battery tray dent. Refer to Figure 1 to determine if it exceeds the maximum allowable dent depth.
Figure 4
(1). Yes - proceed to Step 14.
(2). No - reinstall the modules into the high voltage battery assembly, reinstall the high voltage battery cover, and reinstall the high voltage battery into the vehicle. Refer to follow WSM, Section 414-03A. Follow Step 6 of this article to repair the damage. Repair is complete.
14. Is the coldplate damaged (noticeable dent) but the damage to the tray is less than the maximum damage allowed on the high voltage battery tray damage zone map (Figure 1)?
(1). Yes - replace the affected row of the high voltage battery module (includes coldplate), reinstall the high voltage battery cover, and reinstall the high voltage battery into the vehicle. Refer to WSM, Section 414-03A.
(2). No - proceed to Step 15.
NOTE: Do not use a hammer or other tool to knock down a dent in the battery tray. This action could result in fractures to the aluminum tray or damage the joints resulting in future sealing failure of the tray.
15. Inspection indicates that the damage to the battery tray exceeds the maximum damage allowed on the high voltage battery tray damage zone map. Replace the complete high voltage battery assembly. Refer to WSM, Section 414-03A.
