I brought my 2021 First Edition in for some recall issues and the 10,000 mile service. The dealership kept it for two weeks, claiming they were having trouble with the repairs. No further explanation. When I picked up the car it looked terrible. (My car has never been out in the rain. It has a partial wrap and a ceramic coating). In my review I complained that after bringing the car home, I had to detail it. After the car sat in my garage for four days, I went to drive it. Putting it in D and stepping on the accelerator, the car hesitated, then a horrendous bang and she moved forward. Upon driving I heard a clicking sound, getting faster as I accelerated. I immediately texted the service manager. He said that there were no mechanics available and to bring it in next week. I later texted him regarding the service bulletin : TSB 21-2206 (which I read about on tis Forum). He denied that could be the problem!
So I bring the car in, and the service manager sends a mechanic with me and I explain the problem. Three days later I get a text that the mechanic is working with Ford on the problem. The next morning I get an alert on my phone that there is an anti-lock fault. So they must be working on the car FINALLY. An hour later, I get a text saying "That the brake pad is cracked and the rotors need to be replaced $1200. Should we order the parts? Ford will not cover it".
I am posting this in hopes that a knowledgeable member of this Forum might have some advice.

Can't emphasize enough that daily if possible or when as driven, the brakes should experience 1 solid engagement. What occurred here with the pad sticking to the rotor as corrosion took its course could have been prevented. Even with the most aggressive of regen being used, make a habit of, where safe application allows, a hard braking event to occur such that the pads and rotors are exercised in a manner to completely 'clean' the rotors and pads. When regularly done, it doesn't take much of an event to keep the surfaces healthy.

This procedure, when regularly done, will insure that the brakes are ready to handle an emergency braking event by having 'clean' surfaces of both the pad and the rotor allowing for proper functionality. It also mitigates the buildup of contaminates, particularly rust which will continue to get worse as it eats into the rotors. This is easily accomplished by making sure that full-regen is present (L button) and then greatly exceeding its braking effort with the pedal. I've made a habit of pulling away from traffic after a specific turn which is easy because EV, and then coming up to my next turn 'hot' by quickly going from 40-10mph in about 2 seconds.

EV manufacturers need to bake into the vehicle logic regular brake usage, particularly for the 1 pedal users where at regular intervals the friction brakes are applied in a sufficient manner to keep the surfaces clean. We can see from this image where the brakes when applied were too soft to clean the surfaces. As a result when the vehicle was sitting the corrosion adhered to the brake pad fusing part of the pad to the rotor surface.

I totally agree. This should not be something a driver has to think about, and I agree the car should just do this, even if using 1PD. It would be especially good to do this automatically while it is raining as well. I'm sure what happened here is the car was washed and then parked with wet brakes, and they did their thing. I feel like my car does this to a lesser degree after a rainy drive if I forget to put it in neutral and ride the brakes coming down the street in my neighborhood.

Is this a rear break thing since those are applied to park the vehicle. Experience led this myself. Once a drive I put it in neutral and go from 45 to 0 quickly in a safe place on my way home from work. You don’t have to slam it and cause an accident just overcome the regen so the real breaks are excercised.

Is your car still under warranty? If so, Ford will cover it under that TSB. Your dealer probably didn’t really try.
Just curious, but would a warranty repair under the TSB pay a dealer less than an out-of-pocket repair to the customer? Just wondering whether there's an incentive (beyond laziness) to not try too hard to get a repair covered under warranty? ?

The 36 month warranty was up last month, but the irony of the problem is that the car has never been driven in the rain and it has always been stored in the garage. I brought the car into the dealer for routine work and they kept it for 10 days outside in a storm for most of that time.

We have had numerous issues with the brake pads sticking to the rotors over the last 3 years on our Mach-E First Edition. It is directly related to washing the car or being in heavy rain. This last time, still under warranty, cost me $75 after serious negotiations. Really? A long known issue with a Service Bulletin. Thanks Ford!

Yes, they have to sucker an existence excuse out of EVs as there's very little service required out of EVs. Ford parts for all 4 wheels is less than $600, and there's sure as hell not 900 dollars of labor replacing pads and rotors.

Unless they are replacing brake components in addition to the pads and rotors..,I can’t mentally get to that number. Are they trying to pay for EV certification with one car? Are these pads made of unobtanium? Did they just start replacing parts until they could figure out what they are doing? I need another cup of coffee, this is madness.

Unfortunately yes, I can believe it.

The car is outside the warranty period. Without an extended warranty, you are responsible to pay for it. And the only way they fixed it and billed you would be if you told them to fix it.

That said, you can try to reach out to Ford directly to see if they will make and exception and try to get you a discount or credit.

The hard part is now this is after the fact, but it’s still worth trying.

My last car (2015 Chevy SS) had the power steering go out……. 3 weeks after the warranty expired. Chevy ended up paying half the bill.

It sucks when you’re unlucky sometimes, but warranties do have an end date. And if Ford isn’t going to pay the bill and the dealership of course won’t do it for free, that doesn’t leave any other options.
