I own a 2022 Mach E Premium. The car has 25k miles on it. I’ve noticed that my right rear brake rotor has grooving going on and it is wearing very differently than the other three wheels. When driving in 2 pedal mode, I can hear a grinding noise when using the friction brake in reverse and when the friction brake kicks in just before coming to a stop in drive. I’ve been driving it exclusively in one pedal mode to be more gentle on the brakes while I try and figure this out. The dealer says nothing is wrong, but they will gladly charge me $700 to replace the brakes. Their best guess was that a rock got stuck in the brake system somehow… Apparently, the brake pads are ok according to them. I brought up TSB 21-2206 with them, but they say that only applies to 2021 models. Has anyone experienced a similar issue? I’m very suspicious that an EV with only 25k miles would show brake wear like this, especially in an uneven fashion on only 1 wheel.

Yes it's possible you have a small rock stuck in it. Somebody would have to take it apart to fix that. Unfortunately I think the brake warranty is only 1 year (and the TSB doesn't cover it either as you found), so it wouldn't be covered (find a 3rd party shop).

Also, I don't think it's a good idea to avoid using the brakes under normal conditions. You want some friction brake usage so the brake pads and rotors stay in good shape. I drive in stop-and-go traffic which means my pads get used almost daily, but in a country area you should do a few stops in neutral once a week to keep the rotors clean. If you never use the friction brakes and they get rusty, you are actually more likely to get grooves than if they are used normally/regularly.

If you have defensive driving style, you might not use the brakes at all during hundreds of km.
From time to time I make a more brutal stop to assure I use the brakes.
After washing the car and in after driving in rainy weather I would also recommend to make a hard stop, to remove the fresh rust.

I have exactly the same issue but with the rear left brake. It's been through a service and an MOT (Annual inspection equivalent) with no comment from the dealer. Although I don't get any grinding noises, just the grooves. I did bring this up within the one year brake warranty and they just said brake harder forwards and in reverse. I did this but it made no difference. Car still stops well so I'm just going to ignore it. I think the disc will last until I get rid anyway, (Probably in 2026 when the extended warranty expires)

I made a habit of more aggressive stops every once in a while too. The brake coach was actually more helpful in telling me I used the friction brake for the purpose of cleaning the rotors than for the purpose of improving efficiency. Kind of ironic.

Thanks all for the information. Good to hear I’m not alone with this issue.

Did the dealer find a root cause when they looked at it? In my case they speculated it was a rock that got stuck in the system, but it was dislodged by the time they looked at the car. No way to prove that. Just curious if there are other causes out there to investigate.

I asked the service representative about the issue he didn't have an answer first time it happened, when it happened again I went to another dealer service center again they could not explain the reason, I am hoping that Ford Motor Company engineers do read what is written on this site.
