Further update:

The dealer is going to replace the part and see about getting me a loaner on Monday. Huzzah!

I also learned something new--there are further instructions in the TSB that apparently say to clear the codes before repairing. So that means that, as long as the codes showed up in the last 60 days of vehicle code history, they can continue with the warranty repair (replacing the HVBJB) without trouble.

Hopefully that last bit of info can help others that get stuck in my situation. I'm actually impressed with how quickly this particular dealership responded to my complaint and how quickly they're working to resolve it.
This is BS because they are trying to cover their ass and make it sound like they did things right all along, don’t fall for it. I posted the TSB in #2, you can read it yourself and see it doesn’t say anything about clearing codes first. Literally step 1 is replace the HVBJB. If the car comes in with the stuck contactor code, it should not be returned to the customer until the HVBJB is replaced. Clearing codes and returning it is not acceptable.

Ugh. I mean, he did flat-out say that they screwed up, and that it was this last bit that allowed them to do it all under warranty without having to argue with Ford.

What I don't understand is why you'd preface a conversation with "Yeah, we screwed up, and didn't follow the instructions," then lie about the bit saying to clear the codes before the HVBJB repair. That's . . . weird.

He did agree with me that clearing the codes and returning the car was not acceptable though, and seemed fairly straightforward. The problem is getting fixed, and he admitted they did it wrong.

Update: the dealer now has the car, and I'm in a rental (a FWD Escape, which . . . well, I'm not fond of). The HVBJB is backordered, and Ford isn't giving the dealer an ETA. :-(

Call Ford and open a case with the BEV team. Have them make sure the dealer ordered the part through COPIS.

The Dealer has to order the HVBJB thru the COPIS system, or they will NEVER get the part off backorder. I think the TSB even says that, and/or the BEV contact can guide them. They *should* get the part in 3-5 days depending on nearest available.

Well, turns out the dealer did properly put in the request via COPIS, and the tracking was updated today. The part is due to arrive by 12/1. Seems like after admitting the initial mistake, they're pretty on the ball. ?

Final update: got the car back today with a fresh HVBJB. Everything seems normal so far, and Ford is going to reimburse me for the gas I used. After a rocky start, I'm glad everything is resolved now, and I'm ecstatic to have my car back. :)

Thank you, again, to everyone here, for the immensely helpful advice! You guys are amazing.
