0.8 nozzle makes lots of difference at sloping surfaces. I faced it while printing parts for Prusa enclosure - they were not coupling well.

@AEtherScythe: Do you have any issue with yours (original or new one from Jawstec.com) making the charge port door harder to close?
Clearances are for sure, very tight. That top and bottom section is 1mm in thickness or at least by design should be. If you have a micrometer you could check it. Mine glide right through. The high quality ones from JawsTec.com via SLS in black with the vapor finish are what I highly recommend, but you'd have to upload the file yourself and specify black TPU with the vapor finish. They're in the process of adding it to their "SHOP" link so you can just click to order, but you can save a few bucks if you upload it yourself. Takes 3-4 weeks is all.

For sure, this part, especially the versions with the in-built support are designed with 0.25 layer height and 0.5 mm nozzle in mind. My opinion is 0.8 nozzle is for prototyping ONLY, not finished parts, especially no parts that have tolerances as fine as this one. Not the fault of the part; just a factor that Ford didn't leave hardly any clearance for this kind of "after market" hackery.

I mainly print body panels for a custom car I’m building, so 0.8 is smaller than I really want, but it’s the best compromise for being able to print other things as well.

I did some massaging of my slicer settings to better accommodate my 0.8mm nozzle and was able to reduce the width of the flat arched portion from 1.86mm to 1.19mm, and the cover nows swings freely with no interference at all on the wife's car. I'll be sending out an updated version to everyone who got one from me, as well as to anyone who has requested one this week. Apologies on the headaches for those who got one that was too tight.

I uploaded the "MME_Chargeport_Dent_Protector_V.1B.S.stl" file to JawsTec. I know this has the support but thought it was the latest version with some tweak of design. Choose TPU, black, and vapor polished. Cost was $18.04 -0.90 for 5% off "1stTimer" discount code + $10 shipping = $27.14 total. Paid with PayPal. Painless, thanks to you.

I got mine yesterday and this morning got out my Dremel and shaved it down all over with a grinding/sandpaper type attachment. It was a quick way to smooth out the roughness of the material. I had a little trouble getting it into place and then found I had somehow broken off the top tab, but it is working fine, with just a little resistance when closing. It's a great solution to this possible problem of the charge door causing damage. Thanks to everybody for your work on this.

Highly suggest cancel. Use the MME_Chargeport_Dent_Protector_V.1.N.stl version. e.g. the NO support version.
