I did do a full battery depletion and charge to 100% about 2.5 weeks ago. I've L2 charged regularly since then.
Gotcha….But not to 100% immediately prior to failure.

The most stress when DCFC would be at peak charge power. Even the new curve is reduced significantly above 80%. I wouldn’t think going to 100% would be a factor, but who knows?

No, not directly before this. But I dunno if the part got more stressed out this way.

Certainly seems like something was missed in the car's development or in validation of parts or the HVB system with this amount of people having the same defect. I have every expectation there will be a recall on this and I'm probably going to need a revised part in the future (or perhaps revised software that prevents this failure at least).

I've read all of these nightmare threads, and I can only find one other person with this problem in my area, and their dealership is far away from me. Anyone have positive / negative experiences with service at Sunnyvale Ford or Frontier Ford? Otherwise I'm going with my closest dealer Sunnyvale Ford for the "convenience" of getting the car there and back.

I recommend contacting Ford on here. They assigned me a case number and specialist that kept in contact with me and with the dealer on a daily basis. Their EV team also was in contact with the dealer directly to guide them as my HVB switch/contact replacement was the first they had done (which required them removing the entire battery to get to.)

Sorry to hear this happening to you. A recall may be in our future since we keep seeing issues vaguely similar to this pop up.

This thread needs to be noted by @Ford Motor Company.

I fired up FDRS and there are clearly faults in BECM -- SOBDMC also has faults but that appears to be just whining that it has no HVB connected. Pressing the power button for a minute ain't going to fix this.

Jeez...well definitely keep us updated as to what exactly the dealer does to fix the problem (as I know you will).

The only experience I had with them is they lost three clips of the beauty cover over the brake fluid when they did the pre delivery inspection and they didn't replace them. The car also had minor clearcoat scratches, so I wouldn't let them wash my car.

oh that's a given that they're not allowed to wash my car -- I'm not sure Frontier Ford would be any better. I wish one of them has seen this before and knows what they are doing in dropping and draining the HVB, or if I will know more than them by watching Sandy Munro on YouTube today.

Answer: nope, that didn't work either unfortunately.
Bummer, hardware fault it is then. If it were my car I'd probably be under banging on the front chin of the pack with a rubber mallet hoping to get the contactor unstuck, but you probably just want the dealer to take it at this point.
