While I realize its impossible to know how robust your GT HVB contactors are, I would assume that cars that have higher mileage and have been driven somewhat aggressively are always going to be more at risk than cars with lower mileage that are more typical driven in 'grandma mode'. Of course this seems to defeat the purpose of buying a 'mustang GT', rather to be forced to drive with this ongoing concern like its a Prius is going to mean that few of us on Ford Options will be buying another Ford in 2025 or 2026 unless they replace all of these contactors in all outstanding GTs before you get bricked on the road!

So when the HVBJB is replaced is it the same design or is it a new improved design that won't fail.

So when the HVBJB is replaced is it the same design or is it a new improved design that won't fail.
It appears to be the same design with no active cooling, no temperature sensor and both DCFC and drive current going through the same contactors which make the problem worse if you DCFC.
But the contactors themselves seem to be upgraded, possibly the new ones don't overheat as much as the old ones.

Only one, but it was right as they picked it up and drove away, so it appears that was just a manufacturing/QC issue with that particular HVBJB since it failed so quickly.

Mine has been solid for the month I've had it, driving the same "hilly" route twice a day that caused it to fail.

Not much to update on yet. The way Ford does things is kinda weird. So basically corporate wants the car relocated but they don't actually do the relocating.

They found a local dealership here, Elk Grove Ford, which is going to take the vehicle and diagnose it next Monday. It's on the dealership to initiate the tow which Ford provides them an authorization for reimbursement. I was told it would be towed today. So I'll likely have more information later and maybe even tomorrow if they hook it up.

Maybe there are additional issues.... The suspense

I'm planning to head over the pass in a couple months, not too long after I get my Premium AWD. Now I'm second guessing whether I'll take it for the road trip. I'm not usually one to worry, but the Grapevine appears to be a Mach E killer!

What is the build date of your car? If you have not received it yet, it will most likely include the upgraded part, and none of those have failed for overheating/melted contractors. You shouldn't worry about it.

I hope they cover your car with something to prevent rock chips while being towed. Bummer it’s taking so long for them to transfer your car from SoCal to Elk Grove. ??
