Poor design. Should have software or hardware to protect HVBJB before it’s damaged. In your home you have circuit breakers to stop harmful voltages before they do any harm.
The HVBJB is designed to handle full current and voltage. The issue was the initial contactors were having issues that caused them to eventually fail. To prevent an outright failure the software was added to detect when a contactor was potentially failing, then gave an indication and limited current. There is no practical breaker application for this scenario. The real solution is a more robust HVBJB; however, the jury is still out on how well the latest iteration performs.

UPDATE: Today marks 5 weeks from when I dropped off my car to the dealership and I still haven't received it back. Dealership won't even tell me an ETA when it might be done. I used to love my Mach-e, but this experience has really broken me. I'm looking into if I quality for the Lemon Law.

Wow, this is really disappointing to hear. I thought twice would be rare--once replaced it shouldn't go bad again--but people talking about three or four replacements? What happens when it fails 10 years from now?
Some cars are blessed, some seem cursed sadly.
10 years from now it's out of pocket and ~$1000

I think you are giving at least a 50% discount there. The parts along are just under $1,000 and then you have the dealer labor to drop the HV battery, replace the HVBJB inside the battery, and reassemble and reprogram the car. That labor will also be at least $1,000, if not more since warranty time alone is over 5 hours of labor time.

https://www.macheforum.com/site/threads/replacing-hvbjb-on-your-own-dime.30263/post-684633 $585 for the part, and Mark prob got a bit of a discount on the labor but lets call it $1500.
Either way, if it's 10 years later what kind of warranty would one expect? I'm not seeing many new engines given to 10 yr old ICE cars with 150k+ on them under warranty.

UPDATE:
My car is still in the dealership...nearly 2 months from when I dropped it off! Still haven't fixed the problem. I keep calling and all I hear back is that they haven't gotten to it yet. Is there any legal remedy for this? I can't believe a dealership can keep a car for two months for warranty work? How does one go about filing for the Lemon Law?

I would ask the dealer how to process a buyback. Maybe they'll do something. Are you driving a rental car provided by the dealer?

Mine gave me the SVS message but ford pass shows no errors or issues. Even logged into ford website and it shows nothing..

I checked and have code P0AA4.. wondering if I should clear it and see if it comes back before going to dealer? Could it be a glitch?

I’m on my 3rd one. 22 gt. So far so good with number 3. I feel your pain. The dealer took less than a week to replace the last one.

I think it comes down to the vehicles in front of you. Most dealers only have 1 or two racks capable of dropping the battery and when they drop the pack the lift is tied up until they get the pack back in. At least that’s what I can gather.

Welcome to the club. Mine was replaced as callback, then broke twice. Luckily all costs covered by warranty, but a pain in the ass to wait a couple of weeks when changing and having the towing done. Let’s hope the latest iteration of the HVBJB is better.

Also, about the comparison about old cars not being under warranty with a reference to ICE. Well, how many car brands have such a high failure one on particular part that rends the car not usable? Breaking the HVBJB is like having the engine destroyed, and it has a way to high failure rate to be accepted. Last time my car was in they had 4 other HVBJB cases in a town of 30 000 inhabitants (and even less Machs).

UPDATE: Going through Lemon Law process and just heard back from lawyer that Ford agreed to buy back the car. Saw because I love the car otherwise but I'm concerned what happens when the HVJB goes bad after the warranty is done. I'll let you guys know how it goes.
